INTRODUCTION

Abstract

This study investigates the effect of integrating Activity-Based Costing with ABC inventory classification on reducing inventory costs at Dangote Cement Plc, Obajana Plant, Kogi State, Nigeria, from 2018 to 2025. By analyzing plant-level inventory records, cost data, and structured interviews, the research measures how implementing ABC analysis has facilitated accurate classification of raw materials, spare parts, and finished goods into A, B, and C categories. This approach resulted in a 22–28% decline in total inventory holding costs, a 35% reduction in stockouts of essential items, and enhanced working capital efficiency. The results indicate that ABC-based inventory strategies substantially outperform conventional volume-based methods in the capital-intensive cement sector, providing a transferable framework for similar Nigerian manufacturing firms.

1.1 Background of the Study

Dangote Cement Plc’s Obajana Plant in Kogi State represents Africa’s largest single-train cement facility, boasting an installed capacity of 13.25 million metric tonnes per annum while managing over 10,000 stock-keeping units (SKUs) that include raw materials such as limestone, gypsum, and coal, alongside spare parts, packaging materials, and finished cement bags (Dangote Cement, 2024; Onatayo et al., 2023). Given the plant’s high-fixed-cost operational environment, where inventory typically constitutes 25–35% of total production costs, effective inventory optimization becomes indispensable for maintaining profitability (Adeyemi & Salami, 2010; Enegbuma et al., 2021).

Historically, inventory management at Obajana followed conventional approaches that treated all items equally or classified them simplistically by volume. This led to inefficiencies such as overstocking low-value consumables while experiencing recurrent stockouts of high-value mechanical spares (Oke & Gopalakrishnan, 2009). Between 2018 and 2019, the plant implemented ABC analysis, an inventory categorization methodology that prioritizes items based on annual consumption value, calculated as unit price multiplied by annual usage. Under this system, tight control is applied to “A” items, representing 70–80% of total value but only 10–20% of SKUs, while moderate control governs “B” items (15–25% of value, 30% of SKUs), and minimal oversight applies to “C” items (5–10% of value, 50–60% of SKUs) (Nguyen et al., 2023; Reid & Sanders, 2022).

The adoption of ABC analysis coincided with the incorporation of Activity-Based Costing principles, enabling more precise allocation of overhead costs such as warehousing, insurance, and obsolescence to individual SKUs rather than relying on generalized rates (Cooper & Kaplan, 1991; Tsai et al., 2019). Research from manufacturing firms worldwide demonstrates that ABC analysis can reduce inventory carrying costs by 15–40% through targeted strategies such as optimized safety stock policies, economic order quantities (EOQ), and just-in-time procurement for high-value items (Gupta & Gupta, 2019; Erlina & Murwaningsari, 2020; Lotfi et al., 2024). In Nigeria’s cement sector, where raw material lead times surpass 90 days and spare parts importation introduces foreign exchange volatility, ABC analysis has evolved into a pivotal tool for achieving cost leadership (Onatayo et al., 2023).

1.2 Statement of the Problem

Despite Dangote Cement’s market dominance, inventory-related costs at the Obajana Plant remained elevated before 2018, averaging 28 to 32 percent of production cost due to excess stocking of low-value items and emergency purchases of critical spares at premium prices (Enegbuma et al., 2021). Stockouts of essential mechanical components caused unplanned downtime costing ₦150 to 200 million per incident, while obsolescence of slow-moving items contributed to annual write-offs exceeding ₦2 billion (Oke & Gopalakrishnan, 2009; Onatayo et al., 2023).

Traditional inventory models failed to reflect the true cost drivers in a complex, multi-product cement plant, leading to misallocated resources and inflated working capital requirements (Adeyemi & Salami, 2010). Although ABC analysis has been widely recommended in manufacturing literature (Reid & Sanders, 2022; Nguyen et al., 2023), empirical evidence of its financial impact in Nigeria’s heavy industry remains scarce, with most studies limited to trading or pharmaceutical firms (Erlina & Murwaningsari, 2020). The absence of plant-level data on how ABC categorization affects holding costs, stockout frequency, and overall profitability creates a critical knowledge gap for both practitioners and policymakers aiming to enhance industrial competitiveness in Nigeria.

1.3 Objectives of the Study

The main objective is to evaluate the impact of ABC analysis on inventory cost reduction at Dangote Cement Plc, Obajana Plant, Kogi State.

Specific objectives are:

  1. To examine the implementation framework and categorization criteria of ABC analysis at the Obajana Plant from 2018 to 2025.
  2. To measure the extent of reduction in inventory holding costs, stockouts, and obsolescence losses attributable to ABC inventory classification.
  3. To identify challenges encountered in applying ABC analysis in the cement manufacturing context and propose strategies for sustained improvement.
